(Disclaimer: I haven't followed the complete discussion)

- usual things to check: do you make any alterations to your 
environment in ~/.MacOSX/environment.plist?
    If your path is messed up there, there isn't much i-Installer can do.

- Have you tried to remove /usr/local/teTeX completely (keep a backup 
of texmf.local to save your own additions)?

- Do you have Fink installed? In that case, try to move /sw to another 
location or disable it temporarily.
