[OS X TeX] .OSX/environment.plist was the culprit - but why?

There have been some threads on this topic on this list. If you're not  
scared by some heated discussion, you can have a look at the thread  
"Please no: [OS X TeX] set environment variables for applications"

In short, the problem is that settings set in this file affect all GUI  
apps on your Mac, potentially creating conflicts and misbehaviours. In  
particular, in your case it's likely that some TeX-related paths set in  
the ~/.MacOSX/environment.plist file for one application has taken over  
the paths expected by i-Installer, causing it to fail.
